I've got the same boat, same issues, nice little project.
did you leave any room around the poly fuel tank for expansion?

The tank only touches on the bottom corners and will have clips on top to lock it in. So yes it has room to expend plus it's vented so expansion should be minimal.

Its the chemical reaction with the gas that makes it expand.
