Hello AS Friends,

The beginning of my long term Freshen up/Overhaul of my newly purchased 1981 Osprey w/ 87’ 225hp Evinrude has began and I am really excited to share it to start and share it with everyone. Please provide input as I have never done one before.

I must say that it is great to be a part of this forum and there is so much great information with decades of experience in rebuilds and knowledge of these beautiful Aquasports. I started my search of a “bay boat” a few years ago and the prices (Dorado, Shaeffer, Gause Built) of boats that I could find happy with quickly turned me away from the opportunity to get back into the sport that I loved, lived, and breathed in Miami, FL. (and the timing didn't help when I was looking as a fairly new home owner/married man). Primarily running around in grade school in a 17 Montauk Whaler with pops and my brothers, we spent a lot of time spear fishing, lobstering, and fishing the waters of key Biscayne, and the reefs of soldier’s key, sands cut, through the south side at Caesars Creek. We (me and my two brothers) did start off as Infants running around in the legendary Potter built sea craft (23.3ft). My dad won lots of tournaments and through my first year (2004) in college finalized the ongoing rebuild. We spent many summers slaying dolphin and enjoying the waters of south Florida. After much thought and research, I determined that where our little family of three live (Ocala, FL.) a hybrid of both inshore, dive, and offshore would suite well. This would give me the opportunity to regularly catch redfish, scallops, shrimp, and grouper in the gulf, spearfish and lobster on vacation in the keys, run out for dolphin early summer on a good day and sit on a sand bar enjoying a good time with the family. With all that being said, I purchased a 1981 Aquasport 222 Semi-Vee 12 Degree with 1987 225HP Evinrude (525hrs) in Foley, Alabama on 7/27/19. It took me 11 hours to get her back home through 400 miles of driving no faster than 50mph in fear of burning a bearing on an old trailer.  The motor and hull was very well kept indoors by the previous (2nd) owner who had it since 1987 (repowered in 1989 with a NIB 1987 225hp Evinrude) when he purchased it from an old man in Pensacola. The gelcoat was completed on the hull sides in 2006 as well as the deck and gunnel painted. My plans are to freshen her up with new interior paint and backing in cap and console, find what I like and don’t like for how I use it, and put a plan together to create my dream AS 222. See photos below for current condition (more to come) and inspiration photos by the works of Ben Sheaffer.

Stage 1 - Refresh Plan: ETA Finish Spring of 2020
1.   Label all installed electrical wiring and cabling under center console.
2.   Disconnect electrical wiring and cabling. 
3.   Remove Center Console and disassembly of gauges etc.
4.   Remove Fuel Access Hatch and inspect (replace sending unit).
5.   Remove Rub Rail and Cap (still need to confirm this can be done without removing motor)
6.   Remove and replace backing from center console and cap.
7.   Prep & Paint Cap, interior and deck. Non skid at deck and castin platform. 
8.   Captains chairs likely to be replaced with leaning post but is TBD based on cost and reuse keeping the budget as low as possible for this refreshing stage. The captain chairs are also in good condition.   
9.   T-Top is wanted but depends on deck condition, pricing, and my options for attachment because I hate access hatches in the deck due to exposure to moisture.
10.   Hardware replacement depending on cost. Misc. Aluminum, SS with bubbles, and missing latches in multiple locations.
11.   Other Misc. projects include repairing bilge float and hose connection at side of hull, five (5) roller & two (2) bunk replacement on trailer, run VHF cabling that is disconnected, install DC accessory plug, install navigation/chart plotter/fish finder, compass, and maybe some trim tabs depending how it planes.


Stage 2 – Complete Overhaul / Rebuild: ETA Begin Fall of 2023 (follows completion of four (4) car garage.

1.   TBD: Will update as rebuild gets closer.

Some inspiration shots that i have in mind for the build by the works of Ben Sheaffer...

I personally think the second station that a lot of people install on these builds (typically guides) sacrifices shade (at least from photos) and have never liked riding at the top of my dads sea-craft who has it (with the 2nd driving station portion. Granted, we were typically in different seas.

Application, application, application. There are distinct advantages to both the T-top and the tower setups but only you can decide what is right for you. If you do a lot of activities where the higher vantage point can be beneficial, a tower can make a lot of sense. In addition, a man in the tower opens up a spot on the deck. I went with a T-top because where I am at, we rarely sight fish, and the top makes a lot more sense for shade, a little rain etc. You've got a good looking boat, I look forward to seeing what you do with it.

Absolutely! I’m definitely a fan of the look and functionality of the 2nd station but not sure how much use I’ll get out it vs a top that will provide the shade I want from a top. Thanks for the comments. I believe rebuilds of any kind provide a deeper level of appreciation for the final product. :)

Another option would be a full t top with a fold away crows nest.  My personal opinion is it depends on what you do most of the time on the boat: Inshore, trout reds & snook = no top.  On the beach for tarpon & cob = second station.  Offshore dolphin, wahoo, sails, grouper = T top unless the boat us big enough for a half tower because the shade is more important.  The crows nest is a good compromise.

All in all, picking out all there options for your boat is a good problem to have.

I agree. My dad has a removable crows nest that has been a great use even offshore spotting dolphin. And yes the search is a fun problem to have. :))

Lots of progress for me this weekend!!!!!

This project was in a holding pattern because of the AC going out but is slowly coming back online.

Friday night I began cutting everything back to be pulled on Saturday.

1. Wiring was cut back and labeled as necessary from center console.
2. Console was removed.
3. Coffin box cover was removed.
4. Fuel tank was removed.
5. Pressure cleaned deck, cap, and hull sides.

Findings
1. 70 Gal. aluminum tank seems to be in good shape and has a tar coating on it. There is some pitting around the surface mounted fuel gauge sending unit. Likely from water getting through access hatch and frequently sitting on top of tank. Tank seems to hold pressure well.
2. Fuel access hatch core is shot and was leaking when pulled.
3. More wiring and control cabling will need replacement than originally anticipated.
4. Coffin box lining seems to be in great shape.
5. Bilge hose is cracked just before exits side and will need replacement.

Should have some photos uploaded this week of the progress.

Just remember to hold your phone horizontal with the lens to the left and your pics will be oriented correctly on a website. If you forget and take a pic with the phone vertical, there are tools in your member gallery to help rotate and save the pic. (like I did on the last pic)

Can anyone steer me in a direction of purchasing materials in the North Central Florida region? I am looking to redo the Fuel hatch but not sure where i could get Coosa or even some Marine plywood...and of course fiberglass mat and resin supplies.

Aha, i thought i remember seeing a post with this but didnt understand when i breezed over it.

Google Fiberglass supplies in Ocala. I think if you're willing to drive to Tampa (google same in Tampa) you'll see a lot of options. Maybe google a place on the East coast. US Composites online has good prices but I lost my butt on shipping, even just across the state.

Hello Y'all,

Made some small progress this weekend. Have learned a good bit more regarding resin types, mat vs cloth etc. and where to find coring materials and glass, etc. Thankfully I found a place that is somewhat local to my work. I plan to procure the materials soon and get starting on re-coring the fuel hatch and building back my center console so i can get the deck and casting platform ready for paint soon. I keep contemplating removing the cap to provide a better paint job on the inside gunnel skins but i am not sure if getting it back to shape will be too much trouble... I would also really like to redo the coring underneath and make some patches but undecided. Thoughts?

I have also created an electrical design that will give me opportunity for growth and provide protection of 2nd Deep Cycle battery by means of an ACR and dual circuit battery switch. Some cool technology out there but they sure do come with a hefty price tag.


This weekend i did not get to the hatch but was able to get some forward moving progress on the center console. I decided to move forward with also raising the helm location so i will be removing more than what is shown and raising all four sides with left over 1/2'' coosa from the hatch as my form. This would have been much less messy with a multi-tool but i have a grinder and sander so i figured i would try to get by with these tools.   

My thought is that i am 6' tall (although pretty average) and the original console at between 25-33'' tall from base of helm to top of console just doesn't suit what i am looking for with either T-Top (future) or no T-Top (upon completion). I looking for a simple leaning post design with no live well. So with the hopes that it would suit future setup, i am making some slight height adjustments and will see. I could not find something on the marketplace that had certain key features i was looking for and ill be playing with glass anyways so i figured what the heck haha. Slim tall molds are common that are reasonably priced and not really a fan of them.

This is the bottom of the front seat where i will be adding foam to create an insulated cooler. I prefer the cooler here as opposed to behind the seat to keep weight distribution more forward.

I noticed that you are uploading the pics twice - once to your subfolder in your gallery (where you should be) and also to the Rebuilds in progress category. You are linking to your gallery in your post, as you should. I will remove the ones in the Rebuilds in progress category - no big deal but no need to have double pics on the site.

I'm getting there Rickk. Thanks for keeping us in check.  :thumright:

Unfortunately this rain has not been helpful here in Florida for getting work done. Especially considering i do not have much cover spaces around the house...YET.

However, it makes for great time to think and plan (which i do a lot of). With that being said, i am likely going to add Hydraulic steering to phase 1 and maybe a jack plate. I have been doing some research and find that the Porta Bracket along with a closed transom has too great of a negative effect which i am still debating considering the requirement to raise the deck a few inches.

My findings are that with those "upgrades" being so far aft, the draft/gunnell height is affected and rebuilds are required to give up between 2-4 inches. Its understood that if laid out properly can also provide quite a bit of additional deck storage etc.

Curious what people think about a compartment style splash guard (to minimize weight of a closed transom) and keeping the motor only a few inches back on a jack plate for vertical travel for shallow draft and jumping on plane.

I think if you use a jack plate on a closed transom, you'll have problems trying to tilt the engine up.

Rickk the jack plate would be intended to be used with a notched transom to keep weight low to maintain “stock” deck height/gunnel height/draft.

Although not actual progress, i created a console mock-up for a visual and i am happy with the result. I might run into an issue with the taller helm (hydraulic) raising the steering wheel into the view of the GPS/fishfinder. I understand there is an under mount helm available but i would have to raise the front and that will create more glass and fine detail work. I am not sure if its a deal breaker for me. It seems common for manufacturers to build them this way. The hydraulic helm is taller than the rotary so i gain just enough to be at a good height. Thoughts??

And other feedback is much appreciated as well.

It’s been a while since I’ve updated this “build” but here it goes....

Fuel Tank Hatch cover coosa core cut along with glass. Should be able to wet it out tomorrow. :) I am hopeful to get some coosa cut for the console to get ready for glass and form the new configuration.

How the boat currently sits....i listed it recently which was hard to do (due to my newly acquired 70’ Flatback I am refinishing and the 240 that is a long term build) however today I was motivated to get some glass cut and hopefully I can get her ready to take out in summer. Just need to finish the console, replace helm, and rewire and she is ready. :)

Concrete is an understatement. Wow is this stuff solid. My first shot at glasswork and I am thoroughly  impressed with this stuff. I used the boatyard poly from FGCI just before noon. The weather couldn’t have been more perfect at about 75-78 degrees....and then rose to 81 in the afternoon when I was through. I catalyzed at about 1.25% and it gave me a surprising 40-45 minutes before it kicked from the time I started stirring.

I did have what looked like air from too many layups (at a time) where i overlapped in the center. However it looked pretty minor and I have absolutely no concern and surely a lighter panel that what I had before.

My schedule (Maybe overkill?):
Two (2) layers of 3oz mat (ate up 1/2 gallon)
One(1) - 1/2” 15lb Density Coosa
One (1) layer of 3610 (I think, as I bought from someone who wasn’t sure but it was a steal) overlapping about a 12” center section with both mat and woven layers. (ate up 1 gallon).

Used the extra 15lb coosa that I had from the fuel hatch coring. Stuff is nice to work with. The glass aspect everywhere isn’t cool but it’s strong stuff. Good practice for when I redo my 240 :)

REAL Bilge access!! 2” Coosa knees added (sourced from my supplier's DUMPSTER!). Just a little added support for a jack plate. Also raised the "splash well" area for water not to stand and be released through the scuppers.

I have the wife now saying "your still working on that console!" haha..... I would never recommend anyone doing this modification but it’s come a long way and has really given me the hands on experience that I wanted. First spray with Gelcoat dump gun was thick, TONS of orange peel, and just not the color I want. Learned what I needed to, dump guns are for molds, not finish work.

I could not get to the topside of the inner liner for cleaning, sanding, spraying fresh gelcoat so the cap came off (planning for a similar color to the exterior....similar to Oyster White)

Yes it absolutely does! However, I need to figure out a way to keep bugs under control. For the time being Bilge access is going to be a simple access hatch from DPI Marine.

It’s been so much work! I see why most either reuse the same configuration or buy new. I’m happy with how it came out though. The Gelcoat I sprayed using a dump gun was a fail unfortunately and gearing up to spray with duratec using a cheap HPLV gun from HF.

Looks real nice. Are you planning a drain line for the anchor locker? Maybe outboard?

Funny you ask because I’ve been scratching my head on what to do there. There was just a hole trimmed out with an old piece of place so it drained in the bow and made its way to the bilge beside the keel. I don’t want to run it outboard to prevent staining or holes in the side. Putting away a clean anchor is my rule of thumb anyhow. Thoughts?

What size hatches are those from DPI,  im looking at using similar hatches for my build as well.
 

They are the 16x24 flush mount …Part Number: DPF1624. Pretty happy with their quality and they will work great for my purposes at reasonable prices.

Thanks for the kind words! I do my best and although it took me a while to get to it, the hardest part was getting started. Now it’s full steam ahead (as time allows) to get stuff done. There is nothing quite like having dry storage. :)

Wow, Gelcoat was much easier to spray that I had anticipated! Really happy with the results! Huge improvement over a dump gun that I sprayed the console with (will be respraying with this HPLV Gun). Ease was possibly due to me using Duratec which really helps thin out the mixture. I was able to get a 50/50 Gelcoat/Duratec mixture through a cheap 1.4mm Harbor Freight gun with great results. About twice the cost of the Gelcoat itself Duratec High Gloss Additive is well worth the labor it will save in sanding.

Because time is of the essence when spraying Gelcoat, these worked wonderfully for cleaning the gun after each round… I had two of them (32oz) filled with acetone and went through both of them spraying about one (1) gallon of mixed Gelcoat/Duratec.

Haha, Hey if you were closer I would gladly help. However, its not too much to tackle. Id be happy to walk you through it over the phone. Shoot me a PM with your number. I am a huge advocate for Gelcoat on boats. Its like sculpting and doesn't quite hold its shine (it surely can if maintained well and kept covered) in the long term over paint but definitely has more durability and longevity over paint IMO.

GELCOAT!! Woohoo! Weather was in my favor Saturday (for like 12 hours..lol..actually sprinkled a little WHILE I WAS SPRAYING!) Made some progress on inside liner after the many many days of planning, learning the curve to spray, and LOTS OF SANDING!! At the end of the day, it was more difficult working in the less than ideal environment (leaves beneath me, in/out of boat, and INSECTS!) than the task of actually spraying. And it was late so lighting was not best (spent all afternoon yet again sanding..and still could have sanded and prepped more) and fatigue got the best of me.....gelcoat ran here and there as a result. I am quite excited and very happy with the results and how well Duratec helps lay the Gelcoat down. The center portions are getting non skid and that's why there is no gelcoat there. The fuel tank receiver wasn't ready but I wanted to get the majority done to start sanding and get the cap back on....

I actually started in the front fish box at about 25% Duratec and worked my way up to 50% when I did the inside liner to limit my sanding as much as possible of orange peel. In hindsight, I didn't provide enough time in between coats for it the tack up before adding material so it ran on me in about 3 or 4 spots towards the end. You live and you learn but 25% was plenty for it to spray good through 2.5mm. And although I was concerned about it kicking at 25% or providing proper "air cure" as Duratec is labeled as, it was rock solid the next morning and lost its tackiness by that following evening after the sunshine set it in (even thought it ran up to 66 degrees). I am also using ISO/NPG FGCI Gelcoat and its pretty smooth stuff.

I used a cheap HPLV gun that i picked up on amazon that has a few tips (1.4/1.7/2.5) to try out. I shot the cap with 1.4mm tip @ 50/50 blend and tried the 2.5mm tip on the inside liner and added less Duratec. Starting with the forward fish box I began at 25% and ended up at 50% at the stern (working my way out of the fish box to the back of the boat). What I learned is that working on vertical surfaces (liner) is much different than working on horizontal surfaces (Cap). I was able to get away with 50% Duratec additive with the cap but not so much on the liner without it running on me. However, I think I could have given it more time to kick off between coats. You live and you learn.

Making a little more progress during late evenings and weekends. The non skid worked out great (I highly recommend a Badia Garlic powder shaker for medium coarse Pumice from FGCI). Sweet! Are you going to spray more gel over the non skid or is it good like that? You'll love the motor and having it all on one screen is great since you can do split screen.

Yes, I have to lock in the non skid at the casting deck so it will be all one uniform color from deck to top of the cap at the end of the day. Cap is getting smooth shiny Gelcoat for now even though I know a lot of people do non skid there as well. The weather hasn't been acting right with the cold evening temps so I just got to prepping the main deck and might do all the finishing Gel (50/50 Gel/Duratec) when the the weather is good all at once. This weekend the weather is all over but looks like it might settle back to dryer mild temps the following so we will see. I am excited about quiet clean efficient power. Ill spend some afternoons cruising down silver springs so it makes me (and my wife) feel better about not polluting the water ways further AND not loosing our hearing or breathing fumes (the things that we consider when we get older...hehe).

Got the non skid done. Going to have touch up to do unfortunately because the thinned (w. duratech) Gelcoat did not seem to want to cover the color of the non skid sand so in some areas there was too much gelcoat sprayed and it went smooth..

My process is shown in the pictures but basically I sprayed base coat (raw non-waxed gelcoat through a 2.5mm HPLV) with the liner taped off, immediately shook non skid heavy throughout, peeled the tape and plastic about 45 minutes later. The following morning I swept up the non skid particles and then used an air compressor to lightly get the loose material out (so it wouldn't get thrown in the the liner when sprayed in the topcoat). Later that evening I top coated (50/50 Duratec/Gelcoat) the smooth AND non skid areas. However, if I were to do it again I might try to get the non skid coated with raw gelcoat (non-thinned) with a final coat of 50/50 duratec/gelcoat for better coverage of the non skid tannish color.

I realized afterwards that I should have put drainage lines from the non skid to the back of the boat, correct?...But I don't know if I should worry about it. Thoughts?

So I discovered guide coat (powdered graphite) and boy does this stuff work great! Picked it up on amazon and it will probably last my entire life   :cheering2:....it goes a loooong way..LOL. Its great stuff (at least for gelcoat)! Its a little messy but will clean up easy with soap and water when I done.

Absolutely. I would happy to help in any way that I can! After spraying almost 7 gallons of gelcoat over the past year, I am getting it dialed in. I am not thrilled with how the final sprayed gelcoat worked out over the non skid so there are areas that I am going to repair and the large fish box hatch that I have to do. I am going to roll the final coat. I have a feeling its the way to go for the final coat. Ill update with my findings. :)

Made some progress in the last quarter of 2022 (the summer was just too wet and hot to seem to get anything done) and got most all the gelcoat wrapped up with 220 (runs)/320/400/600, and compound buffed/polished with Aqua buff 1000/2000 (good stuff). I also got the cap placed back on the hull and console placed inside. Looks like I only have some slight trimming to do from the cap coring and glass cap underneath that was done along with of course a gelcoat punchlist and some small parts. I learned a MAJOR discovery to wipe all the gelcoat down with acetone that was thinned with duratech high gloss additive. It always seemed tacky and I could never figure out why. I WISH I had tried this sooner. This would have saved me DAYS of sanding (of course I didn't find out till about the end) because of it immediately gumming the sand paper.
